These numbers reflect a structural shift in how consumers across health, hydration, and functional food categories want to buy and use products.

Within that expansion, two formats dominate the powdered and portioned segment: the stick pack and the sachet. They look similar. They are produced on similar machines. And they serve the same fundamental purpose. The differences between them, though, are technical and consequential. Packaging decisions can account for up to 30% of a product's total production cost.

Many CPG brands, particularly at the launch stage, make format choices based on aesthetic preference or competitive benchmarking rather than on fill weight data and production economics. The anatomy of each format

STICK PACKS

A stick pack is a tubular, single-serve pouch formed from a continuous roll of laminated film on a vertical form-fill-seal (VFFS) machine. The machine draws the film over a mandrel, forms a tube with a vertical side seam, seals the bottom, doses product into the tube from above, then seals and cuts the top. The result is a narrow, elongated package typically measuring 15 to 40 mm in width and 80 to 200 mm in length.

The tube geometry is optimized for free-flowing, fine-particulate products that fall cleanly through a narrow nozzle under gravity: collagen peptides, electrolyte powders, matcha, instant coffee, and fine-grind pre-workout blends. One constraint is absolute: there is no such thing as a pre-formed stick pack. Any brand planning a stick pack SKU requires either a contract manufacturer equipped with stick pack lines or its own VFFS equipment.

SACHETS

A sachet is a flat, typically rectangular pouch sealed on three or four sides. Dimensions generally span 40 to 80 mm in width and 50 to 100 mm in length, though the format scales for larger fills. The flat geometry creates a wider fill nozzle that handles diverse product consistencies and a larger printable surface for branding.

Sachets accommodate free-flowing powders, coarse granules, viscous gels, liquids, pastes, and creams. A three-side-seal pre-formed sachet can be filled and heat-sealed manually with basic equipment, which makes the format accessible for early-stage brands before they have committed to a co-packing relationship or production volume.

The tubular geometry of a stick pack is not a design choice. It is a direct consequence of how VFFS machines form film around a narrow mandrel. Choosing a stick pack is implicitly choosing a production process and a fill constraint, not just a shape. Brands should understand this before committing.

 

Fill weight: the primary filter

Fill weight is the most reliable first-pass filter when choosing between formats. The mechanics of a tube require the product to fall freely through a narrow fill nozzle into a confined cylindrical space. As fill weight rises, the tube must either grow longer or its diameter must increase. Both outcomes produce packages that are harder to handle, harder to seal consistently, and that lose the ergonomic and logistical advantages the format was designed to deliver.

In practice, stick packs operate most reliably in the 1 to 15 gram range for powder fills. Sachets can handle fills from under 5 grams to well above 50 grams. VFFS machine data from manufacturers, including Samfull and Unified Flex, confirms the practical limits: a 5-gram powder stick on a 10-lane system runs at approximately 350 packs per minute; a 26-gram powder stick on a 4-lane system drops to around 128 packs per minute as the format strains against its geometry.

Product flow characteristics are equally important. Hygroscopic powders that clump during filling, coarse botanical ingredients with irregular particle sizes, and anything with viscosity above a thin gel will create nozzle bridging, fill weight variation, and seal contamination in a stick pack. Sachets tolerate all of these product variables far more gracefully.

Once a powder fill exceeds approximately 15 to 18 grams, defaulting to a sachet is the technically sound choice. Attempting to run a 22-gram fill through stick pack equipment almost always produces an unusably long pack, inconsistent seal quality, or an elevated reject rate, all of which raise per-unit cost.

 

Cost and production realities

A format comparison that stops at film cost per metre is incomplete. The economics of single-serve packaging span material procurement, equipment access, co-packer run rate fees, secondary packaging, freight, and warehouse utilization. Each responds differently to the choice of format, and the cumulative difference at scale is substantial.

MATERIAL COST

Stick packs use 15 to 25% less laminated film per unit than a sachet of equivalent volume. The tube geometry eliminates one sealing flange and requires a narrower initial film width. For a brand running 5 million units annually, a 20% film reduction is a line item on the bill of materials that meaningfully affects gross margin per serving.

EQUIPMENT AND MINIMUM ORDERS

Sachets have a material operational advantage at low volumes. A brand can source pre-formed three-side-seal sachets, fill them with a semi-automatic heat sealer, and go to market without a co-packing minimum. Stick packs also stack more efficiently in secondary cartons, reducing pallet count per unit shipped. For brands with national distribution or high-volume subscription fulfillment, packaging format is one of the most underutilized variables available for managing logistics cost.

Brands in this space that default to sachets on aesthetic grounds are accepting a higher material cost and a lower throughput rate for no functional benefit.

COLLAGEN PEPTIDES AND FUNCTIONAL PROTEINS

Single-serve collagen products at 5 to 10 grams are natural stick pack candidates. Six mistakes CPG brands make when choosing packaging

01  Choosing a stick pack because it photographs well

Stick packs look premium and modern. They appear on the shelves of every major electrolyte and functional beverage brand, which creates a powerful anchoring effect for founders evaluating formats. Visual appeal is not a valid selection criterion when the fill weight is 22 grams, and the product contains coarse botanical particles. Aesthetics and production compatibility are separate questions, and they need to be answered in sequence.

02  Finalizing the format before confirming equipment access

Stick packs require VFFS equipment; there is no manual fill option. A four-question decision framework

Most format decisions become clearer when addressed in sequence. Working through these four questions in order tends to surface the right answer without requiring a full cost-modelling exercise upfront.

1.       What is your fill weight?  Weigh your formulated single-serve dose precisely. If it falls consistently below 15 grams and the product is a free-flowing powder, stick packs are a viable format. Above 15 grams, the default assumption should be sachet.

2.      What is your product's consistency?  Liquids, pastes, creams, coarse granules, and hygroscopic blends are sachet products regardless of fill weight. Fine, dry, free-flowing powders can go either way within the appropriate weight range.

3.      What is your realistic volume in year one and year two?  Below 500,000 units per year, sachets often provide better operational flexibility at lower entry cost. Above 1 to 2 million units, stick pack economics tend to be more favourable for compatible products.

4.      What does your co-packing partner actually run?  Equipment configuration, minimum run sizes, and fill capability at the facility you intend to use should be confirmed before the format is finalised. A theoretically optimal format that requires switching co-packers carries a real operational cost.

Before committing to a format at commercial scale, request a trial run. Most co-packers with appropriate equipment can produce small test batches that reveal fill weight consistency, seal integrity, and actual production rate with your specific formulation. No spec sheet substitutes for that data.
